How do I cut metal with a hacksaw without snapping the blade?

Blade direction, tension and tooth count are the whole job — plus the three-teeth rule that explains almost every snapped blade and stripped tooth.

Short answer

Fit the blade with the teeth pointing away from the handle so it cuts on the push stroke, and tension it hard — a slack blade is the main reason blades snap. Choose the tooth count so at least three teeth are in the material at once: 18 TPI for thick solid bar, 24 for general work, 32 for thin sheet, tube and conduit. Then cut slowly with long strokes and no downward force.

Cut metal edges are genuinely sharp and swarf splinters are fine enough to embed in skin and eyes. Wear eye protection and gloves, deburr every cut end before handling it, and never cut anything that might be live, pressurised or a gas line. Cutting galvanised, coated or unknown metals releases fumes — work in ventilated air.

Step by step

  1. Fit the blade teeth-forward.Unlike a coping saw, a hacksaw cuts on the push stroke. The teeth point away from the handle. Fitted backwards, the saw skates, polishes the metal and gets nowhere — this is the single most common hacksaw error.
  2. Tension it until it rings.Tighten the wing nut until the blade is genuinely taut. Under-tensioned blades flex, wander out of line and snap. A properly tensioned blade gives a clear note when you flick it.
  3. Pick the tooth count by wall thickness, not by material.The rule is three teeth in the cut. 18 TPI for thick solid section, 24 TPI as a general choice, 32 TPI for thin-wall tube, conduit, sheet and threaded rod. A coarse blade on thin tube strips its own teeth off in seconds.
  4. Clamp the work close to the cut.Metal that rings and vibrates blunts a blade fast and makes the cut wander. Hold tube in a vice as near the cut as possible, and support the offcut so it does not fold over and pinch the blade at the end.
  5. Start the cut with a guiding thumb and short back strokes.Two or three light pull strokes with your thumb knuckle against the blade cuts a small notch. Once there is a notch, use the whole blade.
  6. Use the whole blade, slowly.Long full-length strokes at around one per second. Using 50mm in the middle of the blade wears a hollow and then the blade jams in its own worn section. Let the weight of the saw do the cutting and lift very slightly on the return stroke.
  7. Turn the work rather than the saw where you can.For tube, cut part way, rotate it in the vice, and cut again — going all the way through from one side leaves the last wall unsupported and squashed.
  8. Deburr the end.A file, two strokes at 45 degrees inside and out. A burr on a cut pipe end tears seals and shreds hands, and a burr on threaded rod stops a nut starting.

Tips

  • A junior hacksaw takes a much shorter blade and is far easier to use in a confined space, but it has no tension adjustment and blades break more often.
  • A little oil on the blade helps in steel and is essential in aluminium, which otherwise loads the teeth with soft metal and stops cutting.
  • Bi-metal blades cost slightly more and last several times longer, because the hardened teeth are welded to a flexible backing that does not shatter.
  • Cutting a threaded rod to length: wind a nut on past the cut line first, cut, deburr, then wind the nut back off — it chases the thread straight.

Common mistakes

  • Fitting the blade backwards — It cuts on the push stroke. Backwards, it rubs and work-hardens the surface, which then resists cutting even when the blade is turned round.
  • Leaning on the saw — Force does not speed a hacksaw up; it deflects the blade, breaks teeth and snaps blades. Stroke length and tooth count control the rate.
  • Using one coarse blade for everything — A blade with fewer than three teeth in the material catches on each stroke and tears its own teeth out.

Alternatives

  • Angle grinder with a thin cutting disc: Much faster on steel bar, angle iron and rebar, but it throws sparks, heats the workpiece and needs a face shield. Never for anything that could be live or contain flammable residue.
  • Reciprocating saw with a metal blade: For heavy demolition cuts in metal where finish does not matter. Fast, crude, and hard to keep square.
  • Circular saw with a metal-cutting blade: Possible only with a blade specifically rated for metal and a saw whose speed suits it — never an ordinary wood blade, which can shatter. A dedicated metal chop saw or a cold saw is the safer answer for repeated cuts.
  • Pipe slice or tube cutter: For copper and thin-wall tube, a rotary cutter gives a square burr-free end far faster and more accurately than a hacksaw.

Not usefully. A hardened bolt, a masonry nail or a hardened padlock shackle will simply skate. That is a job for an angle grinder with a cutting disc or a carbide-grit rod blade.
