Can I repair a chipboard edge that has blown out or swollen?

Short answer
Mechanical damage — a blown corner, a split at a fixing — can be rebuilt with two-part epoxy or a glued timber patch and will hold. Water swelling cannot: the particles have expanded permanently and no amount of drying or clamping brings them back. Swollen board gets replaced, or hidden, or accepted.
Chipboard fails in two completely different ways and they need opposite responses. Something broke it, in which case you can put material back and it will be as strong as it needs to be. Or water got into it, in which case the board has already increased in volume, lost its bond, and is only going to get worse.

Step by step
- Decide first whether it is broken or swollen.Broken board is sharp-edged, the particles are intact and it feels hard. Swollen board is soft, bulged, often lighter in colour, and crumbles under a fingernail. Everything after this depends on which one you have.
- For swelling, cut back to sound board and be honest.Pare away the soft material with a knife until you reach board that is hard. If the sound edge is far in, or the swelling is at a fixing, load-bearing point or the base of a unit standing in a wet area, the panel is finished. Replace it.
- For breakage, clean the damage back to firm material.Remove loose crumbs and dust with a knife and a brush. Epoxy bonds to sound board and not to dust, and the join is only as good as what it is stuck to.
- Reattach a clean broken piece rather than rebuilding.If the piece survived, glue it back with epoxy or polyurethane and clamp or tape it firmly. It is a far better repair than filling, and it keeps the surface.
- Form an edge before filling.Tape a block of scrap, faced with packing tape so nothing sticks to it, against the panel to make a mould for the missing corner. Filling freehand and shaping later is far more work and rarely as square.
- Build up in layers if the void is deep.Deep pours of epoxy heat up, shrink and slump. Two or three shallow layers, each allowed to gel, gives a harder, flatter result.
- Use a timber patch for a large area.Where a whole corner or a long edge has gone, cut the damage back square with a saw, cut a matching piece of solid timber or plywood, and glue and clamp it in. It is stronger than any filler and it can take a fixing.
- Sand flush and re-edge.120 grit to shape, 240 to finish, working flat with a block. Then iron-on or self-adhesive edging strip over the repair covers it convincingly on a melamine panel.
- Colour the repair last.A colour-matched touch-up pen, wax filler stick or a careful brush of acrylic paint. Do this after sanding, never before.
- Fix the cause before repairing the damage.Swelling means water is getting there — a leaking pipe, a wet floor, condensation behind the unit. Repair the panel and leave the leak and you are doing it again next year.
Tips
- Sealing the exposed edges of chipboard with PVA or edging strip is what stops swelling in the first place. Raw edges in kitchens, bathrooms and utility rooms are the ones that fail.
- Furniture standing on a floor that is occasionally wet — a utility room, next to a washing machine — should be lifted on feet or a plinth, not standing on the raw board.
- If the damage is on a hidden face, an oversized timber patch screwed and glued across the back is faster, stronger and completely acceptable.
Common mistakes
- Trying to clamp swollen chipboard back to thickness — The particles have expanded and the glue bond has failed. It crushes rather than recovers, and it will not hold a fixing again.
- Using lightweight filler on a load-bearing edge — It has no strength. Use two-part epoxy, a wood repair resin, or a glued timber patch where anything is fixed into it.
- Repairing water damage without finding the leak — The board will swell again. Chipboard has very little tolerance for repeated wetting.
- Sanding before the epoxy is fully hard — It clogs the abrasive and drags out of the repair. Give it the full cure time on the packet.
If it doesn't work
A corner has blown out where a screw went in
Cause: Screw driven too close to the edge without a pilot hole — Fix: Rebuild with epoxy in a taped form, and move the fixing further from the edge rather than putting it back in the repair.
The base of a kitchen or utility unit has swollen and gone soft
Cause: Standing water, usually a slow appliance leak — Fix: Find and fix the leak first. Replace the panel, or cut back and patch in moisture-resistant board. Then seal all raw edges.
Melamine facing is lifting away from the board
Cause: Water beneath it or heat — Fix: If the board underneath is sound, contact adhesive and clamping will re-lay it. If it is soft, the panel is finished.
The repaired area keeps chipping at the edge
Cause: No edging strip, so the repair has no skin — Fix: Iron-on edging strip over the whole edge. It protects the repair and hides it in one step.
Questions people ask
Can swollen chipboard be dried out and saved?
No. The swelling is the particles expanding and the glue bond breaking. Drying stops it getting worse but the board stays weak, soft and oversized, and it will not hold a fixing. Cut back to hard material or replace the panel.
What filler is strong enough for a chipboard edge?
Two-part epoxy or a two-part wood repair resin. Both cure hard enough to be drilled and to hold a screw. Single-part decorators' filler and lightweight fillers are for surfaces you will paint, not for edges that take load.
Is it worth repairing at all, or should I replace the panel?
Repair if the damage is small, dry and away from a load-bearing fixing. Replace if it is swollen, if it is at a hinge, runner or wall-anchor point, or if the panel is structural in a tall unit. Individual panels are often available as spares.
